This study investigates the causes and costs of production downtime in a commercial printing press operating in Enugu State, South East Nigeria. Downtime in printing operations disrupts delivery schedules, increases unit production costs, and erodes customer confidence, making its systematic management a key operational priority for print companies in a competitive market. This research employs a downtime analysis methodology encompassing downtime event logging, Pareto analysis of downtime causes, and fault tree analysis for the three most significant downtime categories. Production downtime records were extracted from machine logs and operator shift reports covering a twelve-month period, and structured interviews were conducted with maintenance technicians and shift supervisors to validate recorded causes. Pareto analysis reveals that four cause categories, namely ink viscosity problems, plate cylinder bearing failures, paper feed misalignment, and hydraulic system faults, account for seventy-eight percent of total recorded downtime hours. Fault tree analysis of plate cylinder bearing failures identifies inadequate lubrication scheduling and the use of non-specification lubricants as root causes. Recommendations include implementing a lubrication management programme, establishing an incoming materials inspection procedure for consumables, and introducing a formal downtime recording and analysis review meeting on a monthly basis.
